The Volkswagen BNZ is a 2.5-liter, inline-five
turbocharged diesel engine from the EA188 family, representing the final
evolution of Volkswagen’s Pump-Duse (PD) unit injector technology in the
Transporter platform. Produced between 2006 and 2009, the BNZ was developed to
meet Euro 4 emissions standards, succeeding the earlier AXD and AXE variants
within the Transporter (T5) lineup. This engine was engineered specifically for
the demands of commercial and leisure vehicles, combining the inherent
smoothness of a five-cylinder configuration with the torque characteristics
required for van applications.
The BNZ is distinguished by its gear-driven valvetrain, which eliminates the
timing belt and chain found on most contemporary engines, and its use of Bosch
unit injectors (Pump-Duse) that combine injection pump and nozzle into a single
assembly. The cylinder block features plasma-coated cylinder walls - a surface
treatment that replaces traditional cast iron liners - and the engine
incorporates a variable-geometry turbocharger (VGT) to optimize boost across the
operating range.
A factory diesel particulate filter (DPF) was standard equipment to meet Euro 4
emissions requirements. The BNZ engine was exclusively used in the Volkswagen
Transporter T5 range, including its Caravelle, Multivan, and California
derivatives.
The BNZ is a four-stroke, water-cooled, turbocharged inline-five diesel engine
configured for longitudinal mounting in front-engine, rear-wheel-drive and
all-wheel-drive vehicle architectures. Its five-cylinder configuration provides
a balance of smoothness and compact packaging.
Engine Type: Inline-5, 4-cycle, water-cooled, turbocharged diesel

Maximum Torque: 340 Nm (251 lb-ft) at 2,000 rpm
Emission Standard: Euro 4 with diesel particulate filter (DPF)
The cylinder block is manufactured from gray cast iron,
a material selected for its rigidity and durability under the high cylinder
pressures of turbocharged diesel operation. The block features a closed-deck
design, with the cylinder bores fully enclosed by the water jacket structure at
the top deck surface, providing maximum cylinder head gasket clamping force and
resistance to bore distortion.
A defining feature of the BNZ block is the use of plasma-coated cylinder walls
instead of traditional cast iron liners. A high-energy plasma spray process
deposits a thin layer of iron-based coating directly onto the aluminum bore
surfaces, creating a durable, low-friction running surface. This coating
eliminates the need for separate cylinder liners and improves heat transfer from
the combustion chamber to the coolant. If this coating is damaged - usually due
to incorrect oil selection, overheating, or contamination - the block is
considered non-reborable and replacement is required. The block incorporates a
deep-skirt design with five main bearing caps.
Block Material: Cast iron
Bore Diameter: 81.0 mm (3.19 in)
Cylinder Bore Finish: Plasma-sprayed coating (no replaceable liners)
Main Bearing Caps: Cast iron, two-bolt design
The cylinder head is constructed from aluminum alloy
and utilizes a SOHC valvetrain with two valves per cylinder - one intake and one
exhaust - actuated by roller rocker arms. The camshaft is driven by a gear train
from the crankshaft, eliminating the timing belt and chain and their associated
maintenance intervals. Valve clearance is set manually using adjustment screws
on the rocker arms, a system requiring periodic inspection.
The combustion chambers are of a direct injection type with a bowl-in-piston
design. The cylinder head is specifically engineered to accommodate the Bosch
unit injectors, which are mounted directly in the head and actuated by
additional camshaft lobes. Each cylinder has its own unit injector, combining
the high-pressure pump and injector nozzle into a single assembly. The glow
plugs are sheathed-type, positioned adjacent to the injectors for cold-start
performance.
Head Material: Aluminum alloy
Valve Configuration: SOHC, 2 valves per cylinder with roller rocker arms
Valve Diameter (Intake): 32.0 mm (1.26 in)
Valve Diameter (Exhaust): 30.0 mm (1.18 in)
Valve Stem Diameter: 6.0 mm (0.24 in)
Valve Seat Angle: 45 degrees
Valve Clearance (Cold, Intake): 0.15-0.25 mm (0.006-0.010 in)
Valve Clearance (Cold, Exhaust): 0.30-0.40 mm (0.012-0.016 in)
Camshaft Drive: Gear-driven from crankshaft
The BNZ employs the Bosch unit injector (Pump-Duse)
system, a technology that integrates the high-pressure pump and injector nozzle
into a single unit for each cylinder. Five unit injectors are mounted directly
in the cylinder head, each actuated by a dedicated camshaft lobe through a
rocker arm. The system operates at injection pressures up to 205.0 MPa (29,730
psi), significantly higher than common-rail systems of the era, enabling finer
fuel atomization and precise injection timing.
A mechanical tandem pump, driven by the gear train, supplies fuel from the tank
to the unit injectors. The engine control unit (ECU) controls each injector’s
solenoid valve, determining the start and duration of injection. The system
allows for multiple injection events - pilot injection and main injection - to
reduce combustion noise and improve cold-start performance. A fuel cooler
maintains stable fuel temperatures.
Injection Type: Unit injector (Pump-Duse)
Maximum Injection Pressure: 205.0 MPa (29,730 psi)
Injection Actuation: Camshaft-driven via rocker arms
Fuel Supply: Mechanical tandem pump
Fuel Requirement: Diesel fuel with minimum cetane number of 51
Fuel Filter: Replaceable cartridge type with integrated water separator
The lubrication system is a fully pressurized, wet-sump
design utilizing a gear-type oil pump mounted to the front of the crankshaft and
driven by the gear train. The oil pump draws lubricant from a cast aluminum oil
pan through a mesh strainer and circulates it through a full-flow, replaceable
oil filter before entering the main oil gallery.
From the gallery, pressurized oil is distributed to the crankshaft main
bearings, connecting rod bearings, camshaft bearings, roller rocker arms, unit
injector rocker assemblies, and turbocharger bearing housing. The oil
specification is critical: the engine requires VW 507.00 low-ash synthetic oil
specifically formulated for engines equipped with diesel particulate filters.
Using non-approved oils can cause DPF clogging and accelerated camshaft wear on
the unit injector lobes.
Oil Type: SAE 5W-30 (VW 507.00 low-ash synthetic)
Oil Capacity (with filter): 7.4 liters (7.8 US qt)
Oil Pressure (at 2,000 rpm): 294-392 kPa (42.6-56.9 psi)
Oil Pressure (at idle): 98 kPa (14.2 psi) minimum
Oil Pump Type: Gear-type, gear train-driven
The cooling system is a pressurized, liquid-cooled
design engineered to manage the thermal load of a turbocharged five-cylinder
diesel engine in commercial vehicle applications. A high-capacity cross-flow
aluminum radiator with an electric cooling fan provides cooling capacity. A
centrifugal-type water pump, driven by the auxiliary belt through a freewheel
system, circulates coolant through the cylinder block, cylinder head,
turbocharger bearing housing, and oil cooler.
A wax-pellet thermostat regulates coolant flow to maintain optimal operating
temperature, with a bypass circuit that allows the engine to warm rapidly. The
cooling system incorporates a coolant recovery tank to maintain system pressure.
The accessory drive includes rubber “gates” couplings for the alternator and air
conditioning compressor, which are service items requiring periodic replacement
to prevent charging and cooling system failure.
Coolant Type: Ethylene-glycol based antifreeze with corrosion inhibitors
Coolant Capacity: 8.5-9.5 liters (9.0-10.0 US qt)
Thermostat Opening Temperature: 82-86 °C (180-187 °F)
Thermostat Full-Open Temperature: 95 °C (203 °F)
Radiator Cap Pressure: 108-127 kPa (15.7-18.4 psi)
Water Pump Type: Centrifugal, belt-driven with freewheel system
Turbocharger System: Variable-geometry turbocharger
(VGT) with electronically controlled vanes. The VGT system adjusts the turbine
inlet geometry to optimize exhaust gas flow across the turbine wheel, providing
reduced turbocharger lag at low engine speeds and controlled boost at high
engine speeds. The vanes are actuated by a vacuum-operated actuator controlled
by the ECU.
Intake System: Air is drawn through a dry-type paper element air filter and a
hot-wire mass airflow sensor before entering the turbocharger compressor.
Compressed air passes through an air-to-air intercooler mounted at the front of
the vehicle before entering the intake manifold. The intake manifold is a
composite plastic design.
Exhaust System: Stainless steel exhaust manifold with individual runners
collecting into a single downpipe. The BNZ engine is equipped with a factory
diesel particulate filter (DPF) to meet Euro 4 emissions standards. The exhaust
system incorporates heated oxygen sensors, exhaust gas temperature sensors, and
differential pressure sensors for DPF monitoring and regeneration.
Timing Drive: The camshaft, injection pump, and oil pump are driven directly by
a train of precision-cut gears from the crankshaft. The gear train is housed in
a cast aluminum front cover and requires no periodic replacement, eliminating
the timing belt service intervals associated with other diesel engines.
