The Mazda KL-ZE is a 2.5-liter, 60-degree V6 engine
representing the pinnacle of the K-series family, a line of powerplants renowned
for their smooth power delivery, compact dimensions, and high specific output.
This engine was exclusively developed for the Japanese Domestic Market (JDM),
where it served as a high-performance offering in a range of sport-oriented
sedans, coupes, and hatchbacks throughout the 1990s. The KL-ZE is distinguished
from its export-market counterpart, the KL-DE, by a suite of performance-focused
engineering enhancements that elevate its output and operating character.
The engine’s fundamental architecture comprises a lightweight aluminum alloy
cylinder block and cylinder head, a dual overhead camshaft (DOHC) valvetrain
with twenty-four valves, and a multi-point electronic fuel injection system. Its
elevated performance is achieved through a higher compression ratio, achieved by
domed pistons; aggressive camshaft profiles with increased lift and duration; a
specialized intake manifold with straight runners; and cylinder heads featuring
straight intake ports optimized for high-rpm airflow. These modifications,
combined with an active variable resonance induction system (VRIS), allow the
KL-ZE to produce substantially greater power than its export counterparts while
maintaining the smoothness and refinement characteristic of the K-series
architecture.
The KL-ZE is a naturally aspirated, water-cooled, four-stroke V6 engine
configured for transverse mounting in front-wheel-drive vehicle architectures.
Its 60-degree bank angle provides inherent balance and allows for a compact
engine package.
Engine Type: 60° V6, 4-cycle, water-cooled, naturally aspirated.
Displacement: 2,497 cc (152.4 cu.in).
Bore and Stroke: 84.5 mm (3.33 in) x 74.2 mm (2.92 in).
Compression Ratio: 10.0:1.
Valvetrain: DOHC, 24-valve (4 valves per cylinder) with belt drive and hydraulic
lash adjusters.
Fuel System: Multi-point electronic fuel injection.
Firing Order: 1-2-3-4-5-6.
Maximum Power: 147 kW (200 Hp) at 6,500 rpm.
Maximum Torque: 224 Nm (165 lb-ft) at 5,500 rpm.
Idle Speed: 650 ± 50 rpm.
Redline: 7,000 rpm.
Fuel Cutoff: 7,500 rpm.
The cylinder block is manufactured from aluminum alloy
using a die-casting process, a significant departure from the cast iron blocks
used in the smaller B-series engines. This material selection substantially
reduces overall engine mass, contributing to improved vehicle handling dynamics.
The block features a 60-degree V-angle, a configuration chosen to balance
compact external dimensions with optimal engine balance.
Closed-deck construction is employed, where the cylinder bores are fully
supported by the water jacket structure at the top deck surface, providing
maximum rigidity for the cylinder head gasket sealing surface under high
compression and high-rpm operation.
Cast-in-place iron-coated aluminum cylinder bores are utilized, with a
high-phosphorus content applied to the bore surface to provide a durable,
low-friction running surface for the pistons and piston rings. The block
incorporates a deep-skirt design extending below the crankshaft centerline,
enhancing structural rigidity and providing robust support for the main bearing
caps. A structural aluminum oil pan is bolted to the lower crankcase,
contributing to overall engine stiffness and providing a large oil reservoir.
Block Material: Aluminum alloy.
Bore Diameter (finished): 84.5 mm (3.33 in).
Main Bearing Caps: Cast iron, four-bolt design on center caps.
The cylinder heads are constructed from aluminum alloy,
with separate castings for each cylinder bank. The KL-ZE utilizes distinct
cylinder head castings designated KL-31, which are characterized by straight
intake ports - a defining feature of the high-performance variant.
Unlike the curved intake ports found on the KL-DE heads, these straight ports
provide a more direct and less obstructed airflow path into the combustion
chambers, substantially improving volumetric efficiency at higher engine speeds.
This design is paired with a pent-roof combustion chamber configuration that
optimizes flame propagation and allows for a centrally located spark plug.
The DOHC valvetrain operates four valves per cylinder - two intake and two
exhaust - through a system of bucket-type tappets. Hydraulic lash adjusters
(HLA) are integrated into the tappets, automatically maintaining zero valve
clearance throughout the engine’s operational life, eliminating the need for
periodic manual valve adjustments. The camshafts, designated KL-31, feature
increased lift and longer duration profiles compared to export-market variants,
contributing to the engine’s elevated power output at high rpm.
The camshafts are driven by a reinforced rubber timing belt from the crankshaft,
with an automatic spring-loaded tensioner maintaining belt tension. The engine
is of non-interference design; piston crowns and valves occupy separate spaces
within the combustion chamber, ensuring that timing belt failure does not result
in valve-to-piston contact.
Head Material: Aluminum alloy.
Head Casting Code: KL-31 (straight intake port design).
Valve Configuration: DOHC, 4 valves per cylinder with hydraulic lash adjusters.
Valve Diameter (Intake): 33.0 mm (1.30 in).
Valve Diameter (Exhaust): 28.0 mm (1.10 in).
Valve Stem Diameter: 5.5 mm (0.22 in).
Valve Seat Angle: 45 degrees.
Camshaft Lift (Intake): 8.5 mm (0.335 in).
Camshaft Lift (Exhaust): 8.5 mm (0.335 in).
The KL-ZE employs a multi-point electronic fuel
injection (EGI) system with sequential injection. Four fuel injectors per
cylinder bank are mounted in the intake manifold, positioned to spray fuel
directly onto the back of the intake valves. This port injection design provides
excellent air-fuel mixture preparation and maintains intake valve cleanliness.
The intake manifold is a specialized unit designated KL-31, featuring a variable
resonance induction system (VRIS). This system uses two butterfly valves mounted
within the intake manifold plenum that open and close at predetermined engine
speeds to alter the effective length of the intake runners. By switching between
long and short runner configurations, the VRIS system optimizes intake airflow
for low-end torque and high-end power.
The manifold incorporates larger-diameter runners than the KL-DE manifold,
matched to the straight-port cylinder head design. A fuel pressure regulator
maintains constant fuel pressure relative to intake manifold vacuum, ensuring
consistent injector operation.
Injection Type: Multi-point sequential electronic fuel injection.
Intake System: VRIS with dual-stage variable intake runners.
VRIS Activation Points: 4,250 rpm and 5,600 rpm (varies by application).
Fuel Pressure: 294-314 kPa (42.6-45.5 psi) with vacuum line disconnected.
Fuel Injector Resistance: 12.0-16.0 Ohms.
Fuel Requirement: 91 octane or higher (Research Octane Number 95 or higher
recommended).
The lubrication system is a fully pressurized, wet-sump
design utilizing a gear-type oil pump mounted to the front of the crankshaft.
The oil pump draws lubricant from a cast aluminum oil pan through a mesh
strainer and circulates it through a full-flow, replaceable oil filter before
entering the main oil gallery. From the gallery, pressurized oil is distributed
to the crankshaft main bearings, connecting rod bearings, camshaft bearings,
hydraulic lash adjusters, and VRIS actuators.
A pressure relief valve integrated into the oil pump maintains system pressure
within operational limits. A water-cooled oil cooler is integrated into the oil
filter mounting base to stabilize oil temperature during high-performance
driving. The system is designed to maintain adequate oil pressure to the
hydraulic lash adjusters across the engine’s operating range.
Oil Type: SAE 5W-30 or 10W-30 (API SG, SH, or higher).
Oil Capacity (with filter): 3.5-4.0 liters (3.7-4.2 US qt).
Oil Pressure (at 3,000 rpm): 294-392 kPa (42.6-56.9 psi).
Oil Pump Type: Gear-type, crankshaft-driven.
Oil Cooler: Water-cooled, integrated with oil filter mount.
The cooling system is a pressurized, liquid-cooled
design engineered to manage the thermal load of a high-compression V6 engine. A
cross-flow aluminum radiator with dual electric cooling fans provides cooling
capacity for sustained high-rpm operation. A centrifugal-type water pump, driven
by the timing belt, circulates coolant through both cylinder banks, the cylinder
heads, and the heater core.
A wax-pellet thermostat regulates coolant flow to maintain optimal operating
temperature, with a bypass circuit that allows the engine to warm rapidly. The
system is designed to provide uniform cooling across both cylinder banks,
maintaining consistent thermal expansion across the aluminum block and head
interface.
Coolant Type: Ethylene-glycol based antifreeze with corrosion inhibitors.
Coolant Capacity: 7.5-8.5 liters (7.9-9.0 US qt).
Thermostat Opening Temperature: 82-86 °C (180-187 °F).

Water Pump Type: Centrifugal, timing belt-driven.
| Intake and Exhaust Systems |
Intake System: A dual-path intake air box with a
dry-type paper filter element feeds the VRIS intake manifold. The air intake
ducting is designed to reduce restriction at high engine speeds while minimizing
induction noise.
Exhaust System: Stainless steel exhaust manifolds from each cylinder bank merge
into a Y-pipe configuration before entering a catalytic converter. The exhaust
system is designed to minimize backpressure while maintaining emissions
compliance. Dual heated oxygen sensors are mounted upstream of the catalytic
converter for fuel trim feedback.
Distributorless ignition system with individual coil
packs mounted directly over each spark plug (coil-on-plug) on later
applications. Early applications utilize a distributor-based system with a
crankshaft position sensor and camshaft position sensors for ignition timing
control. The system incorporates a knock sensor for timing retard under
detonation conditions.
Timing Drive: A reinforced rubber timing belt with
integral teeth drives the camshafts from the crankshaft sprocket. The belt
routes around idler pulleys and is tensioned by an automatic spring-loaded
hydraulic tensioner. The engine’s non-interference design ensures that
valve-to-piston contact does not occur if the belt fails.
